{Spoiler}As I remember it they did try to make return fit into Dark Awakening. Fairbornes ship comes across Primes as it is heading towards whatever hes aiming at and remove Prime before the ship explodes. It really doesnt work, but they did try. Assuming Prime probably wasn't intended to return when Awakening was made they made the best of the situation. If They did know Prime was coming back, well then they utterly bodged it. That's more like it. Swofford and Jessica are, by chance, testing their alloy using the same sun as the one in the Quintesson trap. So in DA it appears Prime dies, but in Return we see Prime whisked away before the ship explodes. Jessica is then impressed that their heat resistant alloy is so good it can protect against the strength of a super-nova, hence why their ship survives. Dark Awakening was in production before the movie was released. The Return was a reaction to the outcry about Prime dying in the film, initiated in the autumn after the film's August release. That's why it was broadcast so long after the rest of season three - it didn't go into production until most of season three was in the can.

Well I'm glad I've finally seen it. And I remain very grateful for the DVDs. But I thought it was fairly rubbish. Really clumsy story-telling, animation, dialog. It's no series 1 that's for sure! It's better than season 1. -Ralph I just don't know who you are anymore... I just... I can't look at you right now.

Yeah, I'm going to side with Ralph here. 'Five Faces' is dire, but it sets things up and you kinda need to see it make sense of the rest of the series. 'Return' is fine as a standalone for the reasons Pinwig says, but the rest of the show you should watch in order.
It has it's high points and low points and is no worse than series two at least, it's just more... future-y. The animation budget did take a dive though, but try not to hold that against it. Didn't ruin anything for me as a kid!

On the series set DVD release - are series 3 in order or not like with series 2 combiners in the story before they are built. You can't really tell with series 3. But the Starscream 2 parter when released on VHS we got part 2 then part 1 2 or 3 years later.

I think this was the VHS release order - not counting Fight or flee being on 4 different tapes. But these where mainly released 2 episodes on 1 tape apart from once we got 4 episodes on 1 tape - one being a repeat. But this shows how mixed up the whole series was for us getting the tapes back in the 80's. 23 was on it's own on the tape I think.

That question is going to get you a dozen different answers. I can't believe you're not willing to watch them all for a start, what kind of fan are you?! That's like not reading half the comi- oh yes I see.
Because there are several underlying plots in that season it's harder to recommend individual episodes. It depends what you're after. If you want the genuinely good episodes that don't need much more knowledge than having seen the film, try 'Chaos', which is basically Kup's backstory, or 'The Ultimate Weapon', which is the best individual 'traditional' story of the season. 'Call of the Primitives' is visually unique - highly anime styled, and gives you the cartoon version of the origin of Unicron and the Matrix.
Beyond that, watch Five Faces of Darkness, which will allow you to get more out of some of the other good stories. You can see stuff like the origin of Alpha Trion, but it would be better to see Five Faces first. It is effectively TF the movie 2.
If you just want the truly mental and complete rubbish to laugh at, Madman's Paradise, Webworld and Carnage in C Minor are good examples.

I think Ralph's right here. Watch Five Faces, episodes 1-5. If that's as far as you get, you'll at least have seen the film sequel and have a general feel for what season 3 is like.

Just try to look past the awfully cheap Akom animation and see the stories for what they are. A much more mature and interesting/intelligent/creative take from the usual 'villain scheme of the week' that season two was.

At risk of being controversial - aside from "The Burden Hardest To Bear" and "The Ultimate Weapon", the vast majority of Seasons 3 & 4 are utter tosh. What could have been a really interesting series feels like rejected/re-worked He-Man scripts with even worse animation.
